The actor, who famously launched the Marvel Cinematic Universe as Tony Stark, is returning to the franchise as the legendary Fantastic Four villain in Avengers: Doomsday. Speaking at San Diego Comic-Con (SDCC) following Marvel’s presentation, directors Anthony and Joe Russo detailed the unforgettable day Robert Downey Jr. debuted his vocal performance.

Anthony Russo explained the extensive conversations between the filmmakers and Downey Jr. before the reveal. They discussed the character’s psychology, the weight of the fandom, and what made the actor uniquely suited to wear the mask. Everything clicked when Downey Jr. finally spoke. “That was something that Robert surprised us with one day,” Anthony told PEOPLE. “You know, we were talking about all the details of the character — the voice, of course, is a key part of it, especially in the mask,” he added.

The revelation happened organically inside a trailer during a casual brainstorming session. As the trio tossed around ideas, Robert Downey Jr. suddenly broke into the voice he had been crafting. Anthony recalled that the decision was immediate. “We knew at that moment, that was it.” For Joe Russo, the impact was physical. He described getting “chills” and ranked the test alongside the most profound moments in MCU history. “I mean, it was one of those moments. It’d probably be one of the more memorable moments — that and the ‘I Am Iron Man’ [sequence] when he snapped his fingers,” Joe said. “Robert tends to present a lot of those super memorable moments,” Joe explained.

Avengers: Doomsday will unite the Avengers, the Fantastic Four, and the X-Men for the first time. It is releasing in cinemas on December 18.
